error: image/device too large

Aims: 1) to copy all files from my working OSX partition -on one internal HDD- to an HFS partition on 2nd internal HD. 2) Then make a Disk Image of these copied files and store the DM back w/in my OSX partition. (I'm using OS 10.3.9)

Everything went fine but the DM procedure stalled w/ error message: 'convert failed -- image/device too large'. Furthermore, the 2nd HDD became unmounted, (which I corrected by running Disk Utility and doing a reboot) but the copied files are there and are presumably fine (?) The difficulty seems to be in generating/saving the disk image. I don't think free-space should be an issue as the copied files only amount to 4+Gb, whereas the partitions-in-question on both drives have ~ 15 & 25 Gb of free space, respectively.

Any advice on what I've overlooked & how to correct this would be greatfully appreciated!
